Help with distortion needed

How can we avoid distortion? The design is a circle with 11 colors, some text too. We have to embroider fairly thin 10 oz tri blend hoodies.We always get distortion towards the top right edge with one of the fill colors too far out so that the edge of the circle isn`t covering it at all. Is there something that can be done during the digitizing process to avoid these kind of problems?  Would it make a difference if the underlay stitch would be done as one complete layer first instead of in sections?

Oddly enough for me,  I may have a very good answer to that I hope. Actually, it’s Eric Campbell (known embroidery guru) that provided this reply and I copied it since we had similar issues here at my shop.
